“Coldboxes are often the centerpiece of industrial processes, especially if cryogenic expertise tips the scale. Due to the extremely high-grade materials used, redundant coldbox designs are extremely rare. Therefore, long-term coldbox availability is key to overall plant availability. Our customers can rely on us to keep coldboxes in fertilizer and similar complexes fit for purpose – at all stages of the lifecycle. In one specific case, we worked closely with the customer to replace their coldbox on a 30-day turnaround schedule. The customer is a global leader in fertilizers and industrial solutions, committed to sustainable agriculture and efficient industrial operations. One of their German plants produces ammonia and urea – feedstocks for sustainable farming and many industrial processes. To support their coldbox replacement project, they were looking for a partner who shared their innovation and operational excellence mindset.

Our PLANTSERV® team successfully replaced the aging coldbox at the nitrogen wash plant in Germany, increasing operational capacity, efficiency and ease of operation while paving the way for decades of reliable service. Despite space constraints, stringent safety requirements and a tight 30-day turnaround timeline, we designed, prefabricated and installed the modern coldbox with minimal downtime. Unexpected downtime in the coldbox of a fertilizer plant can halt production with costs running into millions of euros. Ensuring dependable operation over its long lifespan, often exceeding 25 years, is critical.

Despite optimal maintenance (inspections, repairs and operational optimizations), issues like increasing leaks signaled the need for replacement as the coldbox was approaching the end of its lifecycle.

Operational Downtime Risks:

The German plant needed to increase capacity on the same physical footprint to maximize on-site efficiency.

Our Solution

Collaboration and Custom Design:

We worked together for over two years to design a tailored coldbox solution that addressed increasing leaks, adhered to safety standards and increased nitrogen wash unit output (from 175 to 212 Nm³/h).

Optimized Design:

The new coldbox utilized modularized piping and was designed to fit within the limited space while leveraging the existing foundation, minimizing infrastructure disruptions.

Prefabrication:

The new, modularized coldbox was prefabricated at our yard in Bremen to ensure rapid transport over the short distance and ease of deployment.

Fast-tracked Planning and Execution:

An extremely compressed 30-day turnaround timeline dictated meticulous planning for efficient removal of the old coldbox and seamless installation of the new unit.

A custom steel cage was created to lift the old coldbox out of its constrained location, overcoming site accessibility challenges.

Through precise planning and preemptive measures, the coldbox was quickly replaced during a major scheduled turnaround with no unexpected disruptions.
